Americanstar Mattress Launches Foam Production to Accelerate Innovation

(February 17, 2026) WACO, TX — Americanstar Mattress, the Texas-based sleep innovation company known for delivering premium comfort with strong retail margins, announced today the launch of in-house foam production at its Waco, Texas, manufacturing facility.

The move brings more than 20 years of global foam-pouring expertise to U.S. soil for the first time, enabling Americanstar’s U.S. team to develop and refine proprietary comfort technologies specifically for American consumers—while accelerating speed to market for its retail partners.

For retailers, the implications are immediate: access to differentiated product innovations competitors can’t replicate, delivered at price points that protect healthy margins and drive sell-through performance.

In a market where private-label copycats and direct-to-consumer brands compete aggressively on price, owning foam production provides a level of product differentiation and cost control most brands simply don’t have.

From Global Expertise to U.S. Execution

The Americanstar Group has operated as a vertically integrated mattress manufacturer for more than 25 years, producing products for retailers and distributors in over 30 countries. Foam production has long been central to that model, with the company pouring its own proprietary foams internationally for more than two decades.

That proven capability is now operational at Americanstar’s Waco facility, where the company is actively producing foam on-site—bringing formulation development, testing, and production closer to the U.S. market and its retail partners.

“We’ve been pouring our own foam for more than 20 years—this isn’t new territory for us. What’s new is bringing that expertise to our U.S. operations,” said Tony Nguyen, Chief Operating Officer at Americanstar US. “By manufacturing foam in-house at our Waco facility, we can move faster on innovation, control quality at every stage, and create comfort technologies that are purpose-built for what U.S. consumers want—and what our retail partners need to win on the floor.”

SilkFoam™ Technology: The Innovation That Proves the Model

Americanstar’s proprietary SilkFoam™ Technology is the clearest example of what in-house foam expertise makes possible. Born from the company’s deep experience in foam formulation, SilkFoam™ is a responsive material with a silk-like texture that delivers weightless comfort and pressure relief—offering responsiveness and contouring performance that differs from both traditional memory foam and latex.

SilkFoam™ has become a cornerstone of Americanstar’s U.S. product strategy. It is currently featured across multiple collections, including the best-selling Presidential Hybrid Collection, the Cleopatra Collection, and the newly launched S-Class Hybrid Collection—each of which has demonstrated strong sell-through performance and high consumer satisfaction.

Each collection reinforces the commercial value of proprietary material innovation, giving retailers differentiated product stories that support stronger close rates and higher ticket values.

“SilkFoam™ is a perfect example of what happens when you control the science behind the materials,” Nguyen added. “It’s not something we source from a catalog—it’s something we created because we understand foam chemistry at a fundamental level. With U.S. foam production now operational, we’re positioned to develop even more innovations that give our retail partners a real edge.”

What Domestic Foam Production Means for Retailers

By bringing foam production in-house in the U.S., Americanstar strengthens its ability to deliver on the value proposition retailers have come to rely on:

Proprietary innovations retailers can’t find elsewhere

In-house foam formulation allows Americanstar to develop exclusive comfort technologies—like SilkFoam™—that differentiate retail floors and give sales associates a compelling, science-backed story to tell.

Faster speed to market

Domestic production reduces lead times and supply chain complexity, enabling faster product launches and quicker response to evolving consumer demand.

Stronger margins through lean manufacturing

Vertical integration—from foam pouring to finished mattress—reduces costs across the production chain. Those efficiencies translate into competitive wholesale pricing and the kind of healthy retail margins that matter in today’s compressed environment.

Quality control from the ground up

Owning the foam production process ensures consistency and quality at every level, reducing defects, minimizing returns, and delivering reliable performance that builds long-term consumer trust.

A Growing U.S. Commitment

The addition of foam production capabilities marks the latest milestone in Americanstar’s continued U.S. expansion. The company has steadily grown its retail partnerships—including recent expansions with Bel Furniture and Mattress Firm Montana, as well as a return to Las Vegas Market with the debut of its S-Class Hybrid Collection.

With U.S. foam production now operational, Americanstar plans to expand its portfolio of proprietary comfort technologies across future collections, further strengthening its competitive position in the North American market.

“Every investment we make in our U.S. operations is driven by the same goal: helping our retail partners succeed,” said Nguyen. “Foam production is the foundation of mattress innovation. By owning that process here in the U.S., we’re ensuring that Americanstar can continue to deliver differentiated, high-margin products that retailers need to thrive in today’s market.”
